  • Summary – Dubai–Fujairah Freeway Construction (Mountainous Terrain & Major Structures):
  • The Dubai–Fujairah Freeway is a flagship infrastructure project in the UAE, constructed through highly challenging mountainous terrain. The works involved excavation of over 5 million m³ of rock cuttings, with drill-and-blast techniques creating cuttings exceeding 100 m in height. The excavated Gabbro was processed on-site using mobile crushers and reused as high-quality aggregate for pavement and reinforced soil walls, reducing costs and environmental impact.
  • To traverse steep valleys and ravines, the project implemented 26 reinforced soil walls using the TensarTech TW1 system, including single-tier walls up to 22 m, two-tiered walls up to 40 m, and three-tiered walls reaching 60 m—the tallest ever designed by Tensar. These walls formed massive embankments and included 4 m × 4 m culvert openings to maintain water flow during the rainy season, allowing rapid construction and significant cost savings compared to traditional cast-in-situ or precast concrete.
  • The project also included five major bridges, incorporating box girders and precast girders, built across difficult terrain. The bridge works encompassed foundation construction, concreting, post-tensioning, installation of modular and elastomeric bearings, and expansion joints, demonstrating advanced experience in complex bridge engineering.
  • These bridges provided safe and durable continuity for the four-lane freeway where embankments were not feasible.
  • With multiple installation teams achieving up to 150 m² of wall face per day, the combination of reinforced soil walls, major bridges, and innovative use of excavated material enabled the freeway to navigate extreme topography efficiently. The project delivered a high-speed, safe, and durable corridor between Dubai and Fujairah, setting a benchmark for mountain road and bridge construction in the UAE and demonstrating best practices in civil and structural engineering, sustainability, and project execution.
